i removed the 2 thrust washers behind the 2 gears
it has abit off play but most clunking noises have gone

Thrust washers are usually there to prevent wear when rotating parts are against non-rotating parts, are you sure that removing them is a good idea? maybe thinner washers would be better.

Mmmmm, not sure that's a good idea.
I'm sure it was the surface of the diff carrier, the cast parts, that the thrust washer runs on that I machined 0.25mm off.
I did consider thinning the thrust washer down by this amount, but it would be a pig of a job being so thin in the first place.

Don't use that car until you put them trust washers back in !!!!
There very important !!
Machine the diff or sit and emery down the trust washers.

You should be able to get thinner thrust washers rather than machining the diff.

i took both the thrust washers out behind the 2 remaining small gears

Yeh machine the diff, that's what my pro diff builder did with mine

Sorry for bringing back this thread, ive just got a lockright and concerned about having to machine the diff. Is this always or dependant on wear etc?

It should be just down to Suzuki and Lockright tolerances. You don't really want to be putting worn parts back into the diff.

That's great thanks! I'm planning on pulling my diff this weekend all being well. So I'll see how I get on.
I was told by a very knowledgable friend of mine that a lot of people run with no washers on the side gears with no problems so getting abit uncertain with a reliable installation.
