hi yes it was defo a front diff i fitted and yes its defo the samurai and iv done every thing you have said think it would be easyer to get anougher complete axle as did want to get it done before sunday so it would be quicker doin the axle then trying to find out whats wrong with it lol its doin my nut in

The only other thing it could be apart from a birfield (cv) or freewheeling hub is the front output shaft on the transfer box but you say you have also changed the transfer box. Sorry but I'm pretty sure you have missed something if you say you have checked all the things I have mentioned, maybe you need to check the birfields a bit more thoroughly.
does it only do it when turning or in a straight line as well? also are you driving in 4wd on tarmac? you should never do this with an SJ.
Have you tried jacking up the vehicle so all 4 wheels are off the floor with it in 4wd, running, low ratio and 1st gear so the wheels are spinning and then stopping each front wheel to make sure the other one spins when that side is stopped.
Or just ignore it and drive it until whatever is clicking goes bang, that's what I normally do, you can always drive home in 2wd :lol:a clicking birfield will still hold up to quite a bit of abuse.

The only way your going to know for sure is to bite the bullet and strip it when you have a few spare hrs. You will have to do it any way when it breaks all together. All the guys advice should help point in the right direction. But ultimately it's goin to have to come apart.
